Steel vs Aluminium Fabrication — Which Should You Specify?

Short answer
Steel suits structural strength, heavier duty items and anything that will be blasted and coated for a long service life. Aluminium suits lighter items where weight matters and where a lighter section is acceptable. Stainless steel suits items where corrosion resistance in the bare material matters. The right choice depends on load, weight, finish and environment.
Steel
Steel is the default for most fabricated structures and property metalwork.
- Structural frames and trusses
- Gates, barriers and rails
- Heavier duty components
- Items that will be blasted and coated
Aluminium
Aluminium is chosen where weight is the deciding factor.
- Lighter frames and panels
- Items that must be lifted or moved by hand
- Slat-style gate infill in suitable systems
- Suitable architectural metalwork
Stainless steel
Stainless is used where the bare material needs to resist corrosion, or where the appearance of stainless is wanted.
Finish changes the comparison
A blasted and correctly coated steel item can outlast an uncoated lighter material in coastal WA conditions. Material choice and finishing system are best decided together rather than separately.
Limitations worth noting
- Material suitability depends on load, span, section and how the item is used.
- Where engineering or certified design input is required, that should be identified during scoping.
- Not every section, thickness or alloy is practical for every process.
